Common Defects in PCB Manufacturing
In the process of Printed Circuit Board (PCB) manufacturing, due to the complexity of the processes and the involvement of numerous steps, even with advanced production technologies and strict quality control measures, it is still difficult to completely avoid the occurrence of certain defects. These common defects can have varying degrees of impacts on the performance and reliability of the circuit boards. The following is a detailed introduction.
I. Short Circuit Defects
1. Manifestations and Impacts
A short circuit refers to the unintended formation of a conductive path between lines on a PCB that should not be electrically connected. This causes the current to flow outside the designed path, potentially leading to abnormal circuit functions, component damage, and even serious safety issues such as fires. For example, on a circuit board containing multiple precision electronic components, a short circuit may cause a key component to burn out due to overcurrent, rendering the entire circuit board unable to function properly.
2. Causes
- Graphic Transfer Problems: During the graphic transfer process, if there is overexposure or insufficient development, residual dry film that should not be present may remain. This prevents the complete etching of copper foil during the etching stage, resulting in short circuits between lines.
- Impurity Contamination: Metal particles, dust, and other impurities in the production environment can adhere to the surface of the PCB. During electroplating and other processes, these impurities may form conductive bridges, causing short circuits.
- Electroplating Anomalies: In the electroplating process, if the copper ion concentration is uneven or the current density is too high, copper may be deposited in areas where electroplating is not required, leading to short circuits.
II. Open Circuit Defects
1. Manifestations and Impacts
An open circuit occurs when a designed conductive line on a PCB breaks, preventing the normal flow of current. This causes the associated circuit function to fail. For instance, if a signal transmission line has an open circuit, the signal will not be accurately transmitted to the target component, affecting the normal operation of the entire electronic system.
2. Causes
- Over-etching: Excessive etching time or a high concentration of etching solution can cause over-corrosion of the copper foil, making the lines thinner or even causing them to break, resulting in open circuits.
- Mechanical Damage: During the production, transportation, or installation of the PCB, external forces such as compression, bending, or scratching can cause physical breakage of the lines, leading to open circuits.
- Substrate Problems: Defects in the substrate itself, such as the presence of bubbles or cracks, may expand during subsequent processing, causing line open circuits.
III. Pad Peeling Defects
1. Manifestations and Impacts
Pads are crucial areas on a PCB for soldering component leads. Pad peeling prevents components from being firmly soldered to the circuit board, resulting in unreliable electrical connections between components and the board. During device operation, problems such as poor contact and signal interruption may occur, affecting the stability and reliability of the equipment.
2. Causes
- Poor Adhesion between Substrate and Copper Foil: If the substrate surface is not properly treated or the adhesive between the copper foil and the substrate is of poor quality, the adhesion between the pad and the substrate will be insufficient. Under the action of external forces or thermal stress, the pad is prone to peeling.
- Improper Soldering Process: Excessive soldering temperature, prolonged soldering time, or excessive pressure applied during soldering can subject the pad to excessive thermal shock and mechanical stress, leading to pad peeling.
- Chemical Corrosion: If the chemicals used in the PCB manufacturing process are corrosive to the pads and protective measures are inadequate, long-term exposure can cause pad corrosion and peeling.
IV. Hole Wall Fracture Defects
1. Manifestations and Impacts
Hole wall fractures usually occur in vias or mounting holes on a PCB, disrupting the electrical conductivity of the holes and interrupting the electrical connection between upper and lower layers of lines. This affects signal transmission and power supply, leading to abnormal circuit functions.
2. Causes
- Drilling Process Problems: High drill bit speed, excessive feed rate, or severely worn drill bits during drilling can subject the hole wall to excessive cutting forces, causing cracks or even fractures in the hole wall.
- Poor Hole Metallization: During the hole metallization process, if the thickness of the chemical copper plating or electroplated copper is uneven or the adhesion is poor, the conductive layer on the hole wall is prone to peeling and fracturing.
- Mechanical Stress: During the installation and use of the PCB, excessive mechanical stress such as bending or twisting can cause the hole wall to fracture if it cannot withstand the stress.
V. Solder Mask Peeling Defects
1. Manifestations and Impacts
The solder mask serves to prevent solder from flowing to areas where soldering is not required and protects the lines from oxidation and short circuits. Solder mask peeling exposes the lines, making them susceptible to oxidation and corrosion and increasing the risk of short circuits, thereby affecting the reliability and service life of the PCB.
2. Causes
- Poor Adhesion between Solder Mask and Substrate: Inadequate cleaning of the substrate surface, poor quality of the solder mask ink, or improper printing processes can result in insufficient adhesion between the solder mask and the substrate, making it prone to peeling.
- Chemical Corrosion: The chemicals used in the PCB manufacturing process may have a corrosive effect on the solder mask, especially in the presence of minor defects in the solder mask. Corrosion can accelerate the peeling of the solder mask.
- Thermal Stress: During soldering or other high-temperature treatments, the different thermal expansion coefficients of the solder mask and the substrate can generate thermal stress. Excessive thermal stress may cause the solder mask to crack and peel.
VI. Silkscreen Error Defects
1. Manifestations and Impacts
Silkscreen involves printing component identification, model numbers, polarity information, etc., on the surface of a PCB to facilitate installation, debugging, and maintenance. Silkscreen errors can lead to incorrect component installation by assembly personnel, making it difficult to accurately identify components and lines during debugging and maintenance, increasing production costs and time, and potentially even damaging the circuit board.
2. Causes
- Design Errors: During the PCB design stage, incorrect input of silkscreen information or unclear labeling can result in subsequent silkscreen errors.
- Silkscreen Process Problems: Poor ink quality, improper setting of printing parameters, or errors in silkscreen stencil fabrication during the silkscreen process can affect the quality and accuracy of the silkscreen, leading to problems such as blurred text or misalignment.
These common defects in PCB manufacturing can significantly affect the performance and reliability of circuit boards. Manufacturers need to optimize production processes, strengthen quality control and inspection, and minimize the occurrence of these defects as much as possible to ensure the production of high-quality PCB products.
